Twenty Years in a Shed: The SOHC/4 Forum's Great CB550 Resurrection Thread — and the 15-Page Catalogue of What the Last Guy Did to It

Nobody's cafe racer starts on a showroom floor. It starts in a shed, under a tarp, behind a lawnmower, with a title in a kitchen drawer and a story attached — it ran when I parked it. The bike you are going to build is currently somebody else's abandoned project, and before you can improve it you have to find out what it is.

Two of the largest threads on the SOHC/4 Owners Club forums are about exactly that stage, and we haven't covered either of them in this series. The first is a 422-reply, fifty-five-thousand-view diary that opens the day after Christmas 2006, when a self-described complete novice — no motorcycle experience, no mechanical experience — announces that he'd like to see whether a rusty '77 CB550K that had sat for twenty years will run before he spends any money on it. The second is a 373-reply, eighty-two-thousand-view thread from 2009 in which owners post, with photographs, the worst thing a previous owner ever did to their motorcycle.

One is what happens when you do it right. The other is a fifteen-page catalogue of what you're going to find when you pull the side cover off. Read together, they are the best pre-purchase inspection and first-ninety-days plan anybody has written for a small-block Honda four.

The thread: sixteen months, one beginner, one dead 550

The opening post is worth studying for its honesty. Twenty years in storage. No fuel in the carbs or tank. Very little tank rust. Plugs cleaned but never checked for spark. Points look right "to a novice." Kickstarter has full travel and doesn't lock. Old oil at the correct level — and, crucially, the stated intention of not changing it until the bike proves it will run. No battery, so he's jumping it from a car with cables. His first attempt was to pour a little petrol down the fuel line into the carbs in a forty-degree garage, crank it, and hear nothing.

Every one of those decisions gets gently corrected in the first ten replies, and the corrections are the foundation of everything that follows.

Check for spark before anything else. Not "the plugs look clean" — pull each one, ground it against the head, and look. On a 550 there are two ignition circuits: cylinders 1 and 4 fire together off one coil and set of points, 2 and 3 off the other, and they fire exactly opposite each other. That pairing is a diagnostic tool. When our man reported that 3 and 4 sparked but 1 and 2 didn't, a member immediately pointed out that the dead pair straddled both circuits, so the fault almost certainly wasn't in the coils, points or condensers — it had to be further downstream, at the plugs, caps or wires. It was. Four new plugs and all four fired. That five-minute piece of reasoning saved him from tearing into an ignition system that was working fine.

Check compression with your thumb. Pull the plugs, put a thumb hard over each plug hole and turn the engine over. If your thumb gets blown off the hole, you have compression. It costs nothing and it tells you whether the rest of the project is worth starting.

Get oil where it needs to be before you crank it. Squirt a little oil down each plug hole and turn the motor over by hand — it wets the rings, raises compression, and can be the difference between firing and not. Pull the valve caps and put some oil over the valves and onto the cam, so the first thirty seconds of running aren't the loudest and most expensive thirty seconds in the engine's life.

Do not run it on twenty-year-old oil. Motor oil has a shelf life of a few years. Whatever is in the sump has spent two decades separating. Change it and the filter before the first real run, not after.

Clean your connectors. This came from a member who'd just woken his own ten-year-sleeper, and it's the single most transferable piece of advice in the thread. These bikes use bullet connectors that corrode on the inside where you can't see. Roll a strip of wet-and-dry into a tube, run it inside each female connector, clean the male pins, and then — the part people skip — squeeze the female barrels gently with pliers so the connection actually goes together with resistance and a snap. Loose, green bullet connectors are responsible for an enormous share of the "my 550 has an electrical gremlin" threads on that forum.

The order of operations, and why it matters more than any single job

The bike fired on starting fluid, wouldn't idle, and — as everyone had predicted — needed its carburettors cleaned. He pulled them, spent three weeks on them in his basement, put them back, and on 17 January 2007 got a running motorcycle for the first time in his life. The post he wrote that night is the reason the thread ran for seventeen pages: it is pure, undignified joy, right down to his wife coming out to the garage to ask what the noise was.

And then it ran badly. Number three pipe was cooler than the others. Popping on overrun. Smoke from the right side of the motor. He asked whether he needed to go into the engine.

The answer he got is the most valuable thing in seventeen pages, and it applies to every 550 anyone reading this will ever buy:

Do the tune-up in a fixed order, or you will do everything twice. Points. Timing. Plugs. Cam chain tension. Valve clearances. Clean air filter. Fresh oil and filter. Only then vacuum-balance the carburettors, and only then set the idle mixture screws. Fine-tuning carbs before the ignition and valvetrain are at book values is tuning against a moving target — you'll get it perfect, then change something upstream and get to do it all again.

The specific diagnosis was equally instructive. A cold pipe plus a poor idle points at a blocked idle circuit, not a dead engine. The idle circuits dominate the mixture below quarter throttle and they have the smallest orifices in the carburettor; a particle sixteen thousandths of an inch across will block one. That's also why the pipes all got hot when he revved it — at higher throttle the main and needle jets take over and the blocked idle passage stops mattering. And it's why the answer to "are you absolutely certain those carbs are clean?" is almost always no, the first time.

Two more warnings from the same stretch of thread are worth writing on the wall. First: don't feed freshly cleaned carburettors from a rusty tank. Clean the tank, fit an inline filter, replace the perished fuel line — old rubber sheds its own debris from the inside. Second: read the plugs, but only after the carbs are synchronised. Before that, the plugs are telling you about a bike that doesn't exist yet.

The part of the thread that isn't about spanners

Buried in the early replies is a paragraph that has nothing to do with the CB550 and everything to do with the person reading this. A new rider and a new mechanic are two dangerous people, and it is considerably worse when they're the same person, because these bikes have almost no redundancy and no crash protection. A component going soft won't be noticed by an inexperienced mechanic, and the failure won't be handled by an inexperienced rider.

The practical version, from several members at once: fix the brakes before you get excited about riding it. Our man's front brake was seized when he got the bike running, and the temptation to "just take it round the block" is the strongest force in this hobby. The same applies to tyres — he admitted at the end of his first season that he never did replace the twenty-year-old rubber and simply never went above fifty. Nobody in the thread let that pass, and they were right not to. Old tyres go hard, and hard tyres don't grip cold tarmac.

There is also a famous list in there — one member's brain-dump of everything he'd learned in eighteen months of 550 ownership. The greatest hits: the rear wheel adjustment notches aren't accurate, so measure rim-to-swingarm on both sides instead; the speedometer reads about five miles an hour optimistic; keep spare 15-amp fuses on the bike and remember that a blown fuse can look perfectly fine; the oil level is read with the dipstick resting in the hole, not screwed down; you need three thousand RPM or more for the charging system to actually charge; and your front brake is eighty per cent of your stopping power on a bike whose brakes are, in his blunt assessment, not good.

The bike went on the road on 10 April 2008 — sixteen months after that first cold, failed attempt in the garage. Along the way, forum members sent him a speedometer cable, a pair of shocks and a set of speedometer internals for the cost of postage. That, as much as any technical advice, is what the thread is a monument to.

The other thread: what you're actually buying

Which brings us to the confessional. Fifteen pages of previous-owner archaeology, and after a while a pattern emerges that is more useful than any individual horror story. Almost nothing in that thread is a person being stupid. It's people taking the short route around a symptom instead of dealing with the cause. That's a diagnosable habit, and once you see it you can spot it on a bike in a driveway in about four minutes.

The fuse box is where you start. One member found the main fuse replaced with a quarter-inch bolt. Melted wiring everywhere — but, as he noted, that fuse never blew again. Another found a copper shim tucked in behind an in-line fuse. A third bought a bike with no fuse box at all, the battery ground removed and the starter wired straight to the battery, and rode it that way for a few miles before finding out. If the fuse holder has anything in it other than a correctly rated fuse, everything downstream is suspect.

Look at the colours of the wires. Honda's harness is colour-coded and the codes are documented. One member bought a bike whose previous owner had rewired most of the harness in a single colour. Another bought a 550 from a professional mechanic who had built a beautiful new harness with perfectly soldered splices — entirely in black wire, with no fuses anywhere, and the starter circuit routed so the bike would crank with the ignition off and the key out. Neat work and correct work are not the same thing.

Lost keys produce the worst wiring. The recurring solution to a missing ignition key is a hardware-store toggle switch spliced into the harness by trial and error, usually paired with a big pushbutton on flying leads for the starter. One owner described starting his 750 by balancing a dangling toggle switch on the throttle grip so its bare terminals didn't touch the exhaust, then fishing the starter button out from beside the frame. A locksmith will cut a key from the code stamped on the switch for the price of a tank of fuel.

Filler in the cases is a red flag, not a repair. Two separate members found cracked crankcases at the countershaft — a known failure point on these engines — bodged with epoxy or putty. In one, the putty broke loose, got into the oil, blocked the feed to the left side of the top end and sheared the camshaft. The engine was still running on two cylinders when he got it.

Small missing parts tell you the most. A buyer of two 550s found his exhaust sounded open despite having a full system: the previous owner had dropped the collets into the exhaust ports first and then clamped the headers up against them, holding the pipes a couple of inches out of the ports. Another found the swingarm reassembled with no bushings, dust caps simply hammered in tight. Another found drywall screws jammed into all four float bowl overflow hoses — an elegant solution to fuel dripping out, right up until you think about where that fuel goes instead.

And the ones that cost real money. A float tang bent with a screwdriver while still in the carburettor, running that cylinder lean enough to cook an exhaust valve, a header and probably the rings. A voltage regulator whose tab was bent with pliers so the relay could never open, leaving the bike charging permanently. Two pod filters on the outer carbs, two cone filters on the inners, and the ignition advanced far past spec to make the resulting mess idle. Tank sealer applied without removing the petcock. A front tyre mounted backwards. A battery jumped backwards from a car. Alloy castings — including fork sliders — sandblasted to make them shine for the eBay photographs.

The one that will resonate most with anyone building a cafe racer came from a man who was his own previous owner: he bought a '76 CB550K new, fitted an aftermarket four-into-one two days later, and threw the brand-new stock four-into-four system in a dumpster. Thirty-three years on, he described kicking himself daily. We have written about what those pipes are worth now. Do not put yours in a skip.

The inspection list both threads add up to

Put the two together and you get a walk-round that takes fifteen minutes and will tell you more than an hour of listening to the seller.

Open the fuse holder. Look at the wire colours in the headlight bucket and under the side cover. Check that the ignition switch is the original one and that there's a key. Look at the cases around the countershaft for cracks or filler. Look inside the fuel tank with a torch, and check whether someone has coated it. Pull a plug or two and thumb-test compression on all four. Look at the date codes and the cracking on the tyres. Squeeze the front brake and see whether the pads retract. Check that the carburettors still have their airbox, or find out what jets are in them if they don't. Grab the swingarm and rock it sideways. Count the exhaust collets.

None of that requires you to be a mechanic. It requires you to know what shortcuts look like.

And then, when the bike is home, do it in the order the forum keeps repeating, because that order is the accumulated cost of a thousand people doing it wrong first: establish spark, fuel and compression before spending anything. Fix the brakes and tyres before the first ride. Do the full tune-up in sequence — points, timing, plugs, cam chain, valves, filter, oil — before you touch a carburettor sync. Clean the tank before you clean the carbs. And read the plugs last, not first.

Sixteen months from a shed to the road, on a beginner's budget, with no prior experience. That's the honest timeline, and it's worth knowing before you start, because the version in your head is about four months.
